When I tackled my ’84 Volvo 240 last year, the first thing I did was a thorough photo and video walkthrough—documenting every chipped panel, rust spot, and interior wear. Those baseline records saved me endless debates later when I compared my progress against factory specs from the Volvo Heritage Archive and a few enthusiast forums that actually host original build sheets. For the body, I stripped down to bare metal, sand-blasted the rust, and used a rust converter that doesn’t alter the metal’s texture before welding in new sheet metal where needed. I kept the original steel gauge whenever possible—it’s easier to match panel gaps and preserves the car’s weight authenticity. For the paint, I went with a two-stage system: a high-build epoxy primer for corrosion protection, followed by a urethane basecoat that matches the OEM color code (found in the service manual). I let the primer cure for at least 24 hours before the first spray coat to avoid “fish-eye” imperfections. Interior restoration was surprisingly straightforward—I sourced original dash-panel foam from a donor car on a classic parts market and used a low-VOC vinyl repair kit to patch the seats, stitching the repair seams to align with the original stitching pattern. The biggest headache was the scarce wiring harnesses; I ended up pulling the entire harness from a similar model at a salvage yard, cleaning the connectors, and testing each circuit with a multimeter before reinstalling.
